Thanks guys I'm hopeful to get the pre-paid postage label by Monday and send the H80i back. Cosair told me they would just sent out a replacement and to ignore the RMA emails I was getting but we'll see.

Corsair are usually very good where rma's are concerned and when I had to rma a H100 it took 5 day's from when the courier picked it up to the day I received it back. That was shipping from the UK to the Netherlands and back too plus they upgraded to a H100i
The hardest thing about Corsair rma's is getting a response on the ticket system, Once they've agree'd to the rma they're usually pretty quick.
If you ever have trouble getting a response from Corsair on a return, just post on their forums and one of the Corsair employees there will expedite things for you.
If I move my Corsair radiator up and down i can hear it go "glug glug glug glug" too... got me slightly worried now lol!
Having said that its still doing a good job at cooling so ill start to panic when things get hot!!
There has to be some air in the system for expansion. Too much air will cause the pump to make more noise, like a propeller in water, its cavitates in a sense, pulling air into the liquid.
The Corsair AIO's have a problem with excess air in the loop. This can cause major pump noise, possible pump damage and poor cooling. You can play the RMA game with Corsair and maybe get a unit with less air...or more air.
The best solution is to open the system and top it off. I would do some preventive maintenance while at it. Flush the pump and rad with vinegar and water, rinse well with distilled water. Refill with distilled h2o, add a anti corrosion additive and a biocide. The anti corrosion additive is need because Corsair has aluminum rads. You could change hose outside diameter, (PrimoChill PrimoFlex Advanced LRT is very good) color and length for a custom look and fit. 3/8-1/2 hose gives you a nice clean look, or 3/8-5/8. You'll need four clamps to match tube OD.
